Overview

The End-of-Life Challenge for Flexible Packaging - Multilayer Films, Barrier Structures and Pouches

Pouch packaging consumes much less materials and energy than other packaging types, generates less packaging and product waste (particularly food) and has favorable LCAs. However, environmental groups oppose it since mechanical recycling is difficult. The industry is fighting back to eliminate landfilling and improve consumer perception by developing new materials and designs, better collection and sorting systems, and improved recycling and recovery processes. End-of-life developments are reviewed, including new packaging systems that facilitate mechanical recyclability, such as reduction in polymer types and layers as well as barrier adhesives and coatings; and advances in sorting, recycling and recovery, such as delamination processes and pyrolytic waste-to-energy, liquid fuels and chemicals systems.

A change in pack materials and a move to print them in the US helped boost shelf impact. New films have been developed that change the way pouches are being put together versus traditional PET/PE or PET/MetPET/PE pouch production. To meet the demand for recycling, companies are developing all-PE pouches which will meet approval requirements of the How2Recycle program. This program requires novel materials to allow for stiffness and barrier without PET or MetPET in the structure. For source reduction and cost savings, oriented PP and PE films offer advantages in stiffness and other performance attributes over blown PE to allow for downgauging. To meet millennial consumers’ preferences, AlOx and SiOx are gaining in popularity as barrier materials that allow consumers to see whole, fresh ingredients inside the packages.

 

This session will explore how:

• Traditional pouch formats will continue to maintain a majority of the market share, but new formats are providing differentiation in the marketplace.

• Innovation has taken place throughout the value chain, including new materials by resin suppliers, modified or new manufacturing equipment, novel film designs, and modified converting and end use equipment.

• Innovations are being driven to satisfy initiatives such as cost savings throughout the value chain and Walmart’s Sustainable Packaging Playbook.

• Global regulations also play a part in changes in materials, for instance, Japan banning CFCs in packaging and India’s desire to move to mono-materials.

• Newer sealant webs include high-seal strength OPP and biaxially oriented PE reduce cost while improving stiffness and puncture. There are advantages and disadvantages with each material versus traditional pouch films.
